When a controlled environment no longer fits the process, the first question is whether to modify what exists or build new. Both answers can be correct. The evaluation is rarely about the wall panels — it is about the systems serving them and the operational cost of working in place.
Where renovation usually wins
- The envelope is sound and the layout still supports the process flow
- Existing air handling has spare capacity for the required air changes and filtration
- The change is additive: more benches, a new pass-through, an added anteroom, a finish upgrade
- A production date makes a shorter, phased scope more valuable than an ideal layout
Where new construction usually wins
- The required classification is a meaningful step up from what the current systems can support
- Ceiling height or plenum space cannot accommodate the filtration and ductwork needed
- The room must stay in production during the change and cannot be released for the work
- Layout, pressure cascade, or material flow would have to be reworked anyway
The three investigations worth funding first
Above the ceiling
Open a few tiles. Available plenum depth, existing duct routing, structure, sprinkler layout, and abandoned services determine feasibility faster than any drawing set. Most surprises on cleanroom renovations live in this space.
Mechanical capacity
Confirm what the existing air handling, chilled water, and exhaust can actually deliver today, not what the original design documents claimed. Capacity findings often decide the whole question.
The cost of being in the way
Working in and around an operating area carries real cost: containment, off-hours labor, additional cleaning, protection, restricted access, and lower productivity. Quantify it honestly and compare it against temporary relocation or building new in available space.
A practical sequence
Define the target requirements, verify existing conditions and system capacity, price both paths at a comparable level of detail including downtime and containment, then decide. The room is only one part of the system — evaluating it in isolation is how renovations become more expensive than the new build they replaced.
